Common Powerstroke Problems We Fix

Every Powerstroke generation has known failure patterns. Here's what we see most often — and how we fix it right the first time.

6.0L Powerstroke (2003–2007)

  • EGR cooler failure — the most common 6.0 failure. Coolant bypasses the cooler and enters the intake. Fix requires EGR cooler replacement plus oil cooler service — skipping the oil cooler guarantees a repeat repair.
  • Oil cooler failure — restricted oil cooler raises engine temps and kills the EGR cooler. These two jobs must always be done together.
  • Head gasket failure — caused by the above failures. Requires ARP head stud upgrade to prevent recurrence. We bulletproof 6.0s correctly.
  • FICM failure — Fuel Injection Control Module controls injector firing. Hard starts, misfires, rough idle. We test and replace FICMs.

6.4L Powerstroke (2008–2010)

  • Dual EGR cooler failure — the 6.4 has two EGR coolers and both fail. A thorough repair addresses both at once.
  • Fuel dilution — fuel washing past injector o-rings into the oil. Monitor oil level and shorten change intervals.
  • Radiator failure — the 6.4's cooling demands crack stock radiators. We inspect and replace as part of any cooling system service.
  • DPF issues — aggressive regen cycles cause DPF problems. We diagnose, clean, and replace DPFs as needed.

6.7L Powerstroke (2011–present)

  • CP4 fuel pump failure — Ford switched to the CP4 in 2011. Same catastrophic failure as the 6.7 Cummins — metal debris throughout the entire fuel system. Complete decontamination required. No shortcuts.
  • Turbocharger failure — the single sequential turbo fails with age and heat cycles. We rebuild and replace.
  • EGR system issues — EGR cooler and valve failures continue on the 6.7 platform.
  • DEF system faults — NOx sensors, DEF injectors, and SCR catalyst issues diagnosed with factory software.

7.3L Powerstroke (1994–2003)

  • IPR valve wear — idle instability, hard starting, power loss. One of the most common high-mileage 7.3 failures.
  • ICP sensor failure — injection control pressure sensor fails and causes no-start or rough running.
  • UVCH wiring harness — the under valve cover harness deteriorates and causes injector misfires on high-mileage 7.3s.
  • Injector o-ring failure — oil leaks into the return system. We replace o-rings and inspect injector bodies.
